PVD coating failure

Q. I found this forum luckily during my search for the answer to my question and I see experienced people on this forum helping others which is great and encouraged me to freely ask the question.
My question is related with PVD coating failure. In my observation, I see parts failing in corrosion testing with High Zr layer (e.g., 0.25 micron) on top with High chrome layer underneath (e.g., 0.5 micron) but at the same time the parts with Low Zr layer (e.g., 0.05 micron) and Low Chrome layer underneath (e.g., 0.05 micron) pass the corrosion test.
I would appreciate if someone would help me to understand this problem.

A. What is your substrate? How are you depositing the coatings? What corrosion test are you running? What does the corrosion look like, i.e., is it localized or over the whole surface?
