Burr removal in Micro finished Aluminum boxes of size 180x80x32mm

We have a very peculiar problem in the sense that we observe micro burrs once the aluminum boxes are flash gold plated. It is causing a lot of rejection.

Can any one suggest a process / precautions to be taken before gold plating

There is a 99% probability that the burr was there before plate. It may have been there before the first plate step or it may have been a smear that the caustic cleaning allowed to rise.
My thought would be a longer etch cycle IF your surface finish can stand it. If not, then I would try the least aggressive cleaning/etch step that will give good plating.
